How to Choose the Right Size Pallet Wrapper

A pallet wrapper that is too small usually fails in the same predictable ways. Loads overhang the turntable, tall pallets become unstable during wrapping, film breaks more often than it should, and operators work around the machine rather than with it. A machine that is too large creates a different problem – unnecessary capital cost, wasted floor space and a specification that does not match the actual load profile. How to size a pallet wrapper from the load first

Pallet wrapper sizing should begin with the widest, tallest and heaviest unit loads you expect to handle in normal production, not just the average pallet. In many operations, standard pallets sit alongside oversized loads, lightweight boxed products, unstable stacked trays or mixed-SKU shipments. If the machine is sized only around the most common pallet, the exceptions usually become the source of stoppages and poor wrap quality.

The first dimensions to confirm are pallet footprint, maximum overall load height and total wrapped weight. For a turntable wrapper, the load must remain safely within the machine’s rated diameter and weight capacity while rotating at the required speed. If the pallet overhangs the usable turntable area, film application becomes inconsistent and the load can shift during the cycle. If the load height exceeds the carriage travel, the top of the pallet may not be secured properly.

This is where sizing becomes practical rather than theoretical. A 1200 x 1000 mm pallet with a stable boxed load behaves very differently from a tall, light pallet of tissue products or a mixed e-commerce load with uneven edges. The machine must suit the actual load behaviour, not just the stated dimensions.

Measure the real maximum, not the nominal pallet size

Operations teams often refer to pallet size as if that is the only relevant dimension. It is not. What matters is the true loaded footprint, including any product overhang, pallet variation and load inconsistency. If a nominal UK pallet regularly leaves the end of the line at 1250 mm across due to carton placement, the wrapper must be sized for that reality.

The same applies to height. If typical loads are 1800 mm but peak seasonal production reaches 2300 mm, the wrapper should be assessed against that maximum unless those taller pallets are handled elsewhere. Sizing to average conditions often works until production changes, then the machine becomes the constraint.

Throughput changes the right machine size

Once the load envelope is clear, the next question is throughput. This is where many sizing decisions become too narrow. A wrapper may physically accept the pallet, but still be the wrong size if it cannot keep up with line speed or shift pattern.

For lower throughput operations, a semi-automatic turntable wrapper may be entirely suitable. If pallets are presented intermittently and operator involvement is already built into the process, the machine only needs to handle the load safely and consistently at a practical cycle rate.

At higher volumes, however, sizing a pallet wrapper means looking beyond turntable diameter and mast height. You also need to consider cycle time, film carriage speed, wrap recipe changes and conveyor integration. A machine that wraps one pallet at a time with manual loading may fit the load dimensions but still restrict output if pallets are arriving continuously from production or palletising.

When load size points towards a rotary arm or ring system

Very heavy, very unstable or unusually large loads often shift the sizing decision away from a standard turntable wrapper. If rotating the load itself creates a stability risk, a rotary arm system can be a better fit because the pallet remains stationary while the film carriage rotates around it. This is common where products are lightweight, loosely stacked or susceptible to movement.

For high-output lines, ring wrappers may also become relevant where throughput and film application control justify a different machine format. That is not about choosing a larger machine for its own sake. It is about matching the wrapper design to the operational requirement.

Film carriage and wrap performance matter as much as physical size

If you are asking how to size pallet wrapper equipment properly, film system selection should sit alongside dimensional sizing. Two wrappers may accept the same pallet size but deliver very different performance depending on the carriage design and pre-stretch capability.

Manual or basic powered film delivery may be adequate for low-volume operations with straightforward loads. In higher-volume environments, powered pre-stretch becomes more important because it improves film control and reduces excess consumption. It also helps maintain repeatability across shifts, especially where multiple load types are wrapped on the same machine.

This matters because poor sizing is not always visible as a dimensional issue. A machine can be physically large enough but still underspecified if the carriage cannot apply the right containment force for the load. Heavy stacked cases, awkward mixed pallets and products with low pack friction all place different demands on film delivery.

Site layout can rule out the obvious choice

A wrapper may suit the pallet and the throughput, but still be the wrong size for the building. Floor space, access routes, infeed position and operator movement all influence what is practical.

Turntable wrappers need enough surrounding space for loading, unloading and safe operation. If forklifts or pallet lorries are approaching from one side only, ramp position and machine orientation need to be considered early. For inline systems, conveyor height, transfer direction and guarding zones will affect the total footprint more than the wrapper body alone.

Ceiling height can also become a constraint on tall mast machines, particularly in older manufacturing or warehouse buildings. The wrapper should be checked not only against pallet height, but against full installed height, carriage travel and maintenance access.

Think about what happens around the wrapper

Sizing decisions improve when the wrapper is treated as part of a handling process rather than a standalone asset. Ask how pallets arrive, how they leave, who changes film reels, where rejected loads go and how operators interact with controls. A compact machine in the catalogue can become awkward in practice if every film change blocks a main aisle or if finished pallets queue back into production.

For integrated lines, wrapper sizing should also account for upstream and downstream equipment. A palletiser, label applicator or dispatch conveyor can dictate machine position and infeed arrangement. In these cases, the best wrapper size is the one that fits the line logic as well as the load.

Common sizing mistakes

The most frequent mistake is specifying around the standard pallet rather than the real load range. The second is treating wrapper capacity as a simple maximum figure, without considering load stability or cycle demand. A machine may be rated for the weight, height or width on paper, but operate poorly at those extremes in daily use.

Another common issue is underestimating future change. If a business expects to add heavier cases, taller retail-ready formats or greater pallet throughput within the life of the equipment, that should be reflected in the specification. Oversizing everything is not the answer, but leaving no operating headroom can create an avoidable replacement problem.

There is also a tendency to focus on the wrapper and overlook the pallet itself. Poor pallet quality, inconsistent stacking and variable product presentation can all affect whether a given wrapper size performs well. In some cases, improving load formation delivers more benefit than moving to a much larger machine.

A practical way to specify the right size

The most reliable approach is to build the specification around five factors: maximum loaded footprint, maximum load height, maximum weight, required pallets per hour and the way the load behaves when handled. Once those are clear, machine format becomes easier to define.

If loads are conventional, stable and moderate in volume, a turntable system may be the right fit. If loads are heavy, unstable or arrive continuously, the sizing process may point towards a rotary arm or a more integrated automatic solution. The correct answer depends on the relationship between load, output and layout – not on one headline dimension.

For UK manufacturers and warehouses, that usually means reviewing actual pallet data from production rather than relying on assumed pallet standards. A short measurement exercise across representative loads often prevents expensive oversights later.
